Some days I want to leave the FreeCAD mainland. Both 'Round' and 'Square' settings have issues to deal with at times, per my testing. I switched Path.Area() JoinType back to Round, from Square. Path.Area() causes some weird behaviors at certain factors of tool diameter, so be warned. I pushed today's progress on 1.0 to my branch. This new method will be a start-from-scratch undertaking I think - a version 2.0 of sorts of ExpandProfile. Given this problem and others with Path.Area(), I might attempt a new series method using a set of requests for regular profile paths while setting the calculated offset value at each request. So, the clearing pass spacing between offsets is hit and miss. Unfortunately, Path.Area()'s patterns are not reliable. The current method employed for ExpandProfile is to treat the expanded area like a pocket and allow Path.Area() to handle the clearing with its internal offset pattern. I fixed the carry-over bug from original ProfileFaces when processing holes and circles. This feature will slow my cutting times, but will allow for better material handling and fewer breakages of endmills due to chip clogs in traditional single-pass profiling paths. I also have desired this feature for my own use since my CNC router does not have any chip-removal system. The branch is in its infancy, but showing promise for our needs. Overall it will need more tests when I finish extending the aforementioned lacking implementation portion. Initial simple test on selected edges, open and closed, works okay. It clears each layer first, laterally and outside in, before stepping down to the next layer height to be cleared. Also, the math formulas for applying the correct expansion distance and number of clearing passes needs to be verified and/or tweaked. I will try to fix this with methods developed in 3D Surface and MillFace. There is what appears to be a carry-over bug in profiling faces with holes where the hole in the selected face is due to a raised geometry on the face and not an actual hole. In testing it has a bug with faces when processing holes - I have not tried circles nor troubleshot the bug yet. It needs the new feature implemented for the collective option for handling multiple features. Cross-Sectional Properties Standardized - Steel UB 203x133x30 BS 4-1:1993. In my version the two related properties are ExpandProfile and ExpandProfileStepOver. ![]() I started the more desirable form of the requested feature for the Profile operation.
